How Epoxy Coverage Is Calculated
Epoxy is sold in mixed volume (usually US gallons or fluid ounces), and its coverage depends on two factors: the area to be coated and the wet film thickness of the pour.
Basic formula:
Volume needed (gallons) = Area (sq ft) × Thickness (inches) ÷ 12 ÷ 7.48
Where 7.48 converts cubic feet to gallons.
Simplified approach using spread rate:
Manufacturers publish a spread rate in square feet per gallon at a specific thickness. Divide your area by this spread rate to get the gallons needed at that thickness.
A "mil" is 0.001 inch; 10 mils = 0.010 inch.
Worked Examples
Garage floor (400 sq ft, two-coat system):
- Primer coat at 300 sq ft/gal: 400 ÷ 300 = 1.33 gal, round up to 1.5 gal
- Topcoat at 225 sq ft/gal: 400 ÷ 225 = 1.78 gal, round up to 2 gal
- Total (each coat): 1.5 + 2 = 3.5 gal of epoxy, plus hardener
- With 10% waste: 3.85 gal → order 4 gallons of each component
River table (4 ft × 8 ft = 32 sq ft, 1.5 inch pour):
Using the volume formula: 32 × 1.5 ÷ 12 ÷ 7.48 = 0.535 cubic feet → 4.0 gallons
With 10% waste: order 4.5 gallons.
Always Order 10–15% Extra
Epoxy runs thin at edges, wicks into porous surfaces differently than expected, and temperature variations during mixing can affect viscosity. Running short mid-pour means an irreparable lap line.
Order at least 10% more than calculated for clean surfaces, and 15–20% extra for porous concrete or raw wood that will absorb more material.
Mixing Ratio and Component Balance
Most epoxy systems have a fixed mix ratio by volume: commonly 1:1 or 2:1 (Part A resin : Part B hardener). Never adjust this ratio — even small deviations prevent full cure and result in a permanently tacky or soft surface.
When you calculate 4 gallons total, confirm whether that's: - 4 gallons combined (2 gal Part A + 2 gal Part B in a 1:1 system) - 4 gallons of Part A + 2 gallons of Part B (in a 2:1 system)
The manufacturer's product page and Technical Data Sheet (TDS) will specify the mix ratio.
Temperature and Coverage
Epoxy flows and self-levels based on ambient temperature. Below 60°F (15°C), viscosity increases and self-leveling is impaired — the product may trap air bubbles and fail to achieve an even film. Above 90°F (32°C), pot life shortens and the epoxy may cure too fast before it levels.
Optimal working temperature: 65–80°F (18–27°C).
In cold conditions, pre-warm Part A and Part B to 70°F before mixing. In hot conditions, work in shorter batches.
Common Mistakes
Calculating for one coat when the system needs two. Many floor epoxy systems require a primer coat plus a topcoat. Calculate each coat separately and add them.
Forgetting that two-part epoxy means two components. Your "4 gallons" purchase at a 2:1 ratio is 2.67 gallons of resin and 1.33 gallons of hardener — verify the packaging contents before you buy.
Applying too thin on porous surfaces. Bare concrete and raw wood absorb the first coat heavily. Many installers apply a thin penetrating seal coat first, wait for it to tack, then apply the full topcoat.
Not accounting for color additives. Metallic pigments and flakes don't increase coverage volume significantly, but they do change how you mix and when you add them to the pour.
